BS 3592-1 Steel wire for hose reinforcement - Specification for coated round and flat steel wire for rubber hose reinforcement

BS 3592-1 defines wire sizes and tolerances (1.60–14.22 mm round, 3.18 × 1.63 mm to 15.90 × 4.76 mm flat), five tensile strength grades, coating types, and three mechanical acceptance tests — tensile strength, the ductility wrap test and the reverse bend test — plus zinc coating mass, sampling frequency and retest rules.

Test stipulated in the BS 3592-1 Steel Wire for Hose Reinforcement details introduction:

1, Tension Test (Mechanical Strength)Tensile strength calculated on the actual diameter or dimensions; value must fall inside the ordered grade band.
Test stipulation

Tensile strength shall be calculated against actual measured wire cross‑section dimension.

The tensile strength value must fall within grade‑range specified in BS 3592‑1, grouped by steel type (mild‑steel / carbon‑steel), wire form (round / flat) and wire dimension.

All tensile test operations follow BS 4545 standard.

Test Equipment

Universal testing machine (UTM); Electronic Universal Testing Machine; Extensometer (ISO 9513);

a universal tensile testing machine with wire grips (wedge or capstan/wrap-around grips, or knotted-specimen technique for small diameters), calibrated to ISO 7500-1, with appropriate load cell.

Sizing note: the largest/strongest combination in BS 3592-1 (14.22 mm at 1300 N/mm²) needs roughly 206 kN, so a 250–300 kN frame covers the whole standard;

small-diameter high-strength wire (2–5 mm at 1800 N/mm²) is only 6–35 kN and is best run on a 50–100 kN frame for better resolution.

Test standard

ISO 6892‑1, ISO 7500‑1, ISO 9513.

2, Reverse Bend Test

The reverse bend test subjects the wire to alternating plastic bending over cylindrical supports.

It is a ductility and bend-fatigue (surface cracking) test, sensitive to decarburization, seams, inclusions and to brittle or over-hard coatings.

In hose service it represents the repeated flexing and the tight bend the reinforcement wire sees where the hose is routed, crimped or pulsed.

Test stipulation

BS 3592‑1 rule: Wire shall withstand reverse‑bend test over specified bend radius (by tensile‑strength grade and wire size) without fracture.

The test sequence: bend specimen 90°, then reverse‑bend 180°. For flat wire, the larger dimension of flat wire shall be placed parallel to bending‑mandrel axis during testing

Test Equipment

Steel wire repeat bending testing machine. (UnitedTest JWJ series)

Wire reverse bend testing machine comprising: two cylindrical supports of the specified radius (12.5 / 5.0 / 12.5 / 15.0 / 25.0 mm for BS 3592-1), a guide with holes sized to the wire, a pivoting bending arm whose pivot axis is offset ~1 mm above the top of the supports, and grips to hold the lower end perpendicular to the support axes.

Interchangeable support and guide sets to cover 4.0–14.22 mm round wire and flat wire up to 15.90 × 4.76 mm; shaped (flat) wire needs gripping faces matched to the section.

Optional tensioning device applying no more than about 2 % of the nominal tensile force to keep the wire in contact with the supports.

Drive/control: uniform bending rate, without shock, not exceeding one bend per second, with bend counting.

Test standardISO 7801   (Metallic materials — Wire — Reverse bend test
Test Procedure

Measure the wire and select supports, guide hole and geometry for that diameter/section.

Insert the vertical test piece through the guide hole with the bending arm vertical; grip the lower end so the wire is perpendicular to the support axes.

Bend the free end through 90° around the pivot axis, then back and through 180° in the reverse direction — i.e. the reverse bend required by BS 3592-1.

Do not interrupt between bends; keep lateral deflection minimal.

Bend at a uniform, shock-free rate (≤ 1 bend per second; slower if the wire heats up).

Inspect the bent zone for cracks or fracture. Pass = no sign of fracture.

Test Sample

Forms: round wire (over 4.0 mm up to 14.22 mm carbon steel; over 6.30 mm up to 14.22 mm low carbon) and flat wire (all sizes).

Orientation for flat wire: tested with the larger dimension parallel to the axis of the bending mandrel.

Straightness: the test piece should be as straight as possible; straighten by hand (or by hammering on a wood/plastic/copper surface) without damaging the surface or twisting the wire.

Wire with a sudden sharp curvature must not be used.

Length: sufficient to pass through the guide and be gripped below, typically 150–300 mm depending on bend radius.

3, Wrapping Test

The wrap test is a ductility and surface-integrity test for wire.

The specimen is wound tightly around a mandrel to form a close-pitched helix, which forces the outer fibre of the wire into severe plastic deformation.

It reveals brittle wire, seams, laps, inclusions and coating that cracks or flakes off.

For hose reinforcement wire it directly simulates the tight bending the wire suffers in braiding and spiral-winding machines and during hose flexing.

Test stipulationThe mandrel is the wire's own diameter ("number of turns on the wire diameter"), i.e. a mandrel of diameter D = d. Acceptance: the wire must withstand the sequence without sign of fracture.
Test Equipment

Steel wire wrapping testing machine (UnitedTest NCR series)

Wire wrapping test machine (wire wrap tester): a motorised spindle or rotating chuck that winds the wire around a mandrel in a close helix with adjacent turns in contact;

with controlled speed (≤ 1 turn per second), controlled tension (≤ 5 % of the nominal tensile strength of the wire),

automatic turn counting and — for BS 3592-1 low carbon grades — the ability to unwrap 7 of the 8 turns at slow speed.

Mandrel set: hardened cylindrical mandrels of the required diameter (here equal to the wire diameter).

ISO 7802 allows a piece of the wire itself to be used as the mandrel provided it has the specified diameter and sufficient hardness.

Clamping / tension device: to hold the free end and apply the ≤ 5 % Rm tension that keeps the helix tight without inducing torsion.

Test standardISO 7802 (Metallic materials — Wire — Wrapping test)
Test Procedure

Measure and record the wire diameter (see clause 6.1: pairs of measurements at right angles, three places over ≥ 250 mm, average of six readings).

Select and fit the mandrel of the specified diameter (D = wire diameter for BS 3592-1).

Clamp one end of the test piece; apply light tension (≤ 5 % of nominal tensile force) to keep the coil tight.

Wind the wire onto the mandrel at a constant rate not exceeding 1 turn per second, without introducing torsion, so adjacent turns touch. Slow down if the wire heats up.

For low carbon grades: complete 8 turns on, then unwrap 7 turns slowly, leaving at least one turn wound.

Examine the wrapped length for cracks, splits, flaking or delamination of the coating and fracture.

Test SampleMaterial: coated round wire — low carbon (mild steel) or carbon steel; coating zinc, copper, bronze, copper lacquer or phosphate.

Diameter range covered by the BS 3592-1 wrap requirement: 1.6–6.3 mm (low carbon) and 2.0–4.0 mm (carbon steel). (The generic ISO 7802 method covers 0.1–10 mm.)

Length: enough for 8 tight turns plus the clamped ends — in practice a straight length of roughly 300–500 mm, taken from the representative coil sample.

Industry Application Field

BS 3592‑1 applies to rubber hose manufacturing industry, including industrial rubber hoses, oil‑transfer hoses, general‑purpose pressure‑resistant rubber hoses, and related steel‑wire reinforcement raw‑material factories, third‑party material‑testing laboratories, quality‑control departments of hose producers, and steel‑wire manufacturers supplying rubber‑hose reinforcement wire. It is widely referenced in British hose‑product standards for petroleum, aviation and chemical‑service hoses.

Why BS 3592-1 Is Important — Engineering Perspective

Rubber‑hose‑reinforcing steel wire bears cyclic pressure, bending deformation and mechanical shock during hose service life. If wire has insufficient tensile strength, poor ductility, brittle texture or unqualified coating quality, the reinforced rubber hose may crack, burst or suffer delamination between steel wire and rubber matrix under working pressure, causing safety hazards and early service failure.

BS 3592‑1 unifies raw‑material acceptance criteria, mechanical‑performance thresholds and coating‑quality requirements. It provides objective baseline for incoming‑inspection, batch release and supplier qualification. Compliance with this standard helps manufacturers avoid defective reinforcement wire and guarantees rubber‑hose safety‑performance and service life.

BS 3592-1 Steel Wire for Hose Reinforcement — Ductility Wrap Test & Reverse Bend Test

Q1. What is BS 3592-1?

A. BS 3592-1:1986 — Steel wire for hose reinforcement. Part 1: Specification for coated round and flat steel wire for rubber hose reinforcement. It specifies the steelmaking route, ladle analysis (S and P each ≤ 0.040 %), cold drawing/rolling, coating types, weld rules, coil condition, dimensions and tolerances, five tensile strength grades, mechanical tests, sampling, retests and documentation. It incorporates Amendment No. 1 (Amd 7283, October 1992).

Q2. Which wire does BS 3592-1 cover, and which wire does it not cover?

A. It covers round wire 1.60–14.22 mm and flat wire 3.18 × 1.63 mm to 15.90 × 4.76 mm, in low carbon (mild) steel and carbon steel, with zinc, copper, bronze, copper lacquer or chemically bonded phosphate coating. Fine wire (0.20–0.71/0.80 mm) for the bonded reinforcement of hydraulic hoses belongs to BS 3592-2, which was later replaced by BS EN 10324:2004 "Steel wire and wire products — Hose reinforcement wire".

Q3. What tensile strength grades does BS 3592-1 define?

A. Two grades for low carbon round and flat wire (350–600 and >600–850 N/mm²) and five across the carbon steel ranges: 1200–1400, 1400–1600 and 1600–1800 N/mm² for 2.0–5.0 mm round wire, and 900–1100 and 1100–1300 N/mm² for wire over 5.0 mm up to 14.22 mm. Tensile strength must be calculated on the actual measured diameter or dimensions, never the nominal size.

Q4. Why is BS 3592-1 important for rubber hose reinforcement wire?

A. Because the wire, not the rubber, carries the load. It sets burst pressure (tensile grade plus diameter tolerance), impulse and fatigue life (resistance to repeated bending), manufacturability on braiding and spiral-winding machines, rubber adhesion (coating type and mass) and corrosion life. A wire that is 0.1 mm undersize, in the wrong grade band, or that cracks on the bend test will show up as a burst hose, a delaminated hose or scrap braid on the machine.

Q5. Why does the standard require both a wrap test and a reverse bend test?

A. They simulate different manufacturing and service stresses. The wrap test winds the wire into a continuous helix on its own diameter — a direct simulation of braiding, spiralling and coiling, and a check on coating adhesion (flaking or delamination shows up immediately). The reverse bend test applies discrete alternating bends over cylindrical supports — a check on bend ductility and surface cracking in larger sections and flat wire. BS 3592-1 applies the wrap test to the smaller diameters and the reverse bend test to larger round sizes and all flat wire.

Q6. What exactly does the BS 3592-1 ductility wrap test require?

A. Table 4: for low carbon grades 350–600 and >600–850 N/mm² in diameters 1.6–6.3 mm, wrap on 8 turns and unwrap 7 turns; for carbon steel grades 1200–1400, 1400–1600 and 1600–1800 N/mm² in 2.0–4.0 mm, wrap on 8 turns only. The mandrel diameter equals the wire diameter (wrap "on the wire diameter"). Acceptance: no sign of fracture.

Q7. What specimen and equipment are needed for the wrap test?

A. A straight, as-supplied length of coated round wire (typically 300–500 mm), hand-straightened and never twisted. Equipment: a wire wrapping test machine with a hardened mandrel set (D = wire diameter), a clamping/tension device applying no more than 5 % of the nominal tensile force, speed control at ≤ 1 turn per second, automatic turn counting and slow reverse rotation for the 7-turn unwrap. Magnification (~10×) is generally only needed below 0.5 mm, well under BS 3592-1 sizes.

Q8. What does the BS 3592-1 reverse bend test require?

A. Clause 4.4: bend the wire through 90° and then through 180° in the reverse direction, with no sign of fracture. Table 5 sets the bend radius by grade, form and size: 12.5 mm for round low carbon wire over 6.30–14.22 mm; 5.0 mm for all flat wire; 12.5 mm for carbon steel round over 4.0–5.0 mm; 15.0 mm for round over 5.0–8.0 mm; 25.0 mm for round over 8.0–14.22 mm. Flat wire is tested with the larger dimension parallel to the axis of the bending mandrel.

Q9. How is a flat wire specimen set up differently?

A. Flat wire is gripped so the wide face is parallel to the mandrel axis, which means bending occurs about the thin dimension — the realistic direction for spiral-wound hose reinforcement. Shaped (non-round) wire needs gripping faces matched to the section, and the bending direction must be recorded, because different faces in contact with the grips produce different stress concentrations and therefore different results.

Q10. How is tensile strength tested and what machine capacity is needed?

A. Mechanical tests follow BS 4545 (now BS EN 10218-1, tensile principles per ISO 6892-1), with the machine verified to ISO 7500-1. Use wedge, capstan or wrap-around wire grips — or the knotted-specimen technique for small diameters — so the wire breaks in the free length, not at the jaw. Sizing: the heaviest combination in the standard (14.22 mm at 1300 N/mm²) needs roughly 206 kN, so a 250–300 kN frame covers everything; small high-strength wire (2–5 mm at 1800 N/mm²) is only 6–35 kN and is far better run on a 50–100 kN frame for resolution.

Q11. What testing equipment does UnitedTest supply for BS 3592-1 and hose-wire QC?

A. The core set is a wire wrapping test machine (mandrel = wire diameter, ≤ 1 turn/s, ≤ 5 % Rm tension, 8-on/7-off programmable sequence), a wire reverse bend testing machine with interchangeable 5 / 12.5 / 15 / 25 mm supports, matched guide holes and shaped-wire grips, and a universal tensile testing machine in 50–100 kN or 250–300 kN capacity with wire grips. For process control, add a wire torsion / reverse torsion tester; for finished hose validation, hydrostatic proof pressure, burst and impulse rigs and flammability test chambers. UnitedTest configures mandrels, supports, fixtures and test-software templates to the BS 3592-1 tables you actually run, so operators select the grade and size and the machine applies the correct turns, radius and rate.
